I think I would consider using lexan as suggested. Make a template out of cardboard. Use low heat in your oven to make the bend. Seems fairly do-able

So heres my question i for the life of me cant figure out what style base the new headlights utilize i have ordered led replacments twice and gotten the wrong base style i thought they were 9005 and 9006 the circular base is way too small, the locking tabs are similar but just too small im about to just caulk the new leds in as im extremely frustrated
so im wondering if you remember what style bulbs you ordered both high and lo for the the leds?

The worst part of the fitment is over on the side where the turnsignal is,additionally the new light is a single filiment turn signal bulb ours are twin filiment I just reused our socket in the new lens. You'll have to figure a way to secure the socket as it won't twist lock in

New update on the "Smoked halo lights" I'm now in them almost $450 because the lights that were in them, (Standard H-7) had NO DISTANCE. I put in the fan cooled 35 watt LED's behind the projector lens.($160) Shined good for about 4-5 feet in front! Bought a set of 55 watt HID's ($250) Pulled out the LED's and moved them to the High Beams, put the HID's behind the projector and it's just OK.
So in a nut shell if you want a little late model upgrade put in a set of Chrome Clear Lens HID lights for about $300 and save yourself the headache of trying to see at night. Pull in to your parking spot at 4:30 at the latest and call it a day!

Wondering what LEDs you got? I've tried several times and can't get a base that fits the housing if you look at the pictures I've posted earlier you'll see the led base is much smaller than the mount that came with the housings. I've gone to an auto parts store to try and match up the bases. But I can't find any that fit. Thank you

I finally took the chance and replaced my headlights on my 2016 34FDDS with the help of the IRV2 family recommendations. Direct fit and got them off amazon. Here are the part numbers. One is for the right and one is for the left.

Depo 344-1110R-ASD BMW 5 Series Passenger Side Replacement Headlight Assembly
Depo 344-1110L-ASD BMW 5 Series Driver Side Replacement Headlight Assembly

Although the lights are aftermarket, only a slight modification(hole elongation) to two mounting holes per side were required. Cost was about 300 bucks for the pair.

If this was for me I guess I will be hyper critical. The plug(driver and passenger side) on my turn signal wiring did not "clip" on the new aftermarket(Depot) light housing. So I used the old light turn signal light housings out of my OEM BMW lights. The old light housing did not clip in perfect to the aftermarket buckets, but they did clip in good enough so that they will not work their way out.

I am guessing this a 2006,not a 2016?
