Hydro Hot Leak

I recently discovered a leak of Hydro Hot fluid dripping to the ground through where the HH exhaust pipe extends through the basement floor. I made a careful check of all visible connections but could not locate the source of the leak. I called the mobile repairman that has serviced the unit in the past. He thought he could see a leak at one of the hose connections from the tank to a pump and adjusted the hose clamp. After several days of adding antifreeze/distilled water mix to the tank I called the repairman back. He said the tank could have a leak somewhere due to internal pressure. Replacing or repairing the tank is a major and expensive undertaking. He has been forced to drill a hole in the HH radiator cap to maintain low pressure and therefore stop a tank leak. The max HH temperature does not exceed 195 deg. Thus, the pressure cap does not keep the liquid from boiling.

After carefully looking at the 13 psi radiator cap, I used a cutoff bit in my Dremel tool to cut the spring in several places and remove part of the spring. This allowed the cap to release pressure and liquid into the overflow tank and also siphon liquid back from the overflow tank.
This fix may be unorthodox but we are warm and have hot water

FWIW, I had a leak that turned out to be the bypass loop on the back of the HydroHot. The loop is composed of plastic pipe with plastic fittings. They deteriorated. I replaced the entire loop with PEX pipe, copper elbows, and new threaded connectors.

Wil,

I had a similar problem a few years ago. I found that the stir pump (located on the right side inside the HydroHot cover) had a crack in the plastic pump area, very hard to see unless you are looking for it. HH sells a universal stir pump replacement kit that has all the parts (and a few you do not) you need. The replacement takes a little time but if you are comfortable reducing the pressure you should be able to do it. You do need to drain the fluid from the tank, save it to refill the tank.
