I need to do a roof replacement on a Newmar Mountain Aire 40' pusher. This is NOT a simple cover the rubber roof because (a.) it's not rubber and (b.) I'm not talking about the part that looks at the sun.

Because of a small leak that was exploited by the air conditioner runoff, several roof sections have become delaminated. So the 'roof replaecment' I'm talking about is the roof from the top of the cabinets up.

Has anyone done this? What was your experience in time, cost, etc. Who does it?

Feel your pain. Had to have the roof on my 05 Winnebago Sightseer due to wind damage. Had factory build a complete roof and ship it. Plan on spending north of 15K. You may be able to have the fiberglass outer shell removed and then repair any structural damage.

Based on that statement and, I'm talking about is the roof from the top of the cabinets up.

I'm assuming you mean the CEILING of the coach, correct? Does that mean, headliner? and or, any wood above the headliner or, am I misunderstanding your meaning here?

Water got into the space between the roof and the headliner and delaminated the structure fairly widely. A little water at a time over a long time. The fluorescents for example now tilt at strange angles. So what needs to be replaced, since I can't imagine how to repair, is everything from the headliner up to the roof although I believe the actual fiberglass roof top-most part is fine and could be reused (the joints not the roof itself were leaking). Perhaps some internal parts as well, but I really don't know the actual construction and I imagine it would all have to be pulled apart. I don't see any way to do it from inside the coach.

I would recommend you take it back to the factory and have them do it right. Thebest method will be to remove the entire roof/ceiling and rebuild from the walls up.

It is best to let the factory handle the repair but other RV repair shops may be able to take care of it, if the roof itself is ok. Friend of mine had the same problem. He tore the ceiling panels down himself to see the extent of damage. In his case the water pooled in the fabric bonded to plywood and settled in the low point, sagging ceiling. He was able to get the materials, fixtures and cloth from the factory and then he fixed it himself. Turned out pretty good. Probably better to have pulled off the roof then repair but it saved him a bundle. So much depends on the extent of the damage and how long it stayed that way.

If you can take it apart on the inside I would take down a small section - if you wreck something what have you lost. That will give you and idea of the construction and the extent of repairs. Before you take the outer shell off (if needed) you can get and estimate from the factory and determine if you can do it yourself. At that point you can make your decision and continue or leave it and still drive it to the factory.
