After my rattle could not be found for the second time, I took the service manager for a ride. Only then did something get done.

guys you may need to bring the star gear in a click very easy ptl has the how to on it. or a mobile guys can do it fast as a cat can lick his,,, well you know

I would try a lower number in step 9 might need 2 lower if door isn't too hard to close, This will pull door in tighter so nobody has to hold it. That's what that star gear does

Johnnyreno - thanks for the info and the link to the adjustment. I will give this a shot. I lubricated the piano hinge doors and relocated some rubber stops on the the screen door. Seems to have help on the popping but still not quite enough for me.

Found the culprit on my door popping. The wood trim between the metal door frame and the vinyl passenger side console was in a bind and causing about 95% of the noise. To remove the wood trim I took out the 4 screws holding grab bar and 2 additional screws, used a palm sander with 60 grit paper and sanded the edge that was rubbing against he steel door frame and reinstalled. Still get an occasional pop from the door but so much quieter now.
